Santa FE SM (2001-06) :: Transfer Case Leak And Burning Oil Smell
Aug 23, 2012
Well, I have the dreaded transfer case leak on my 112000 mile 03 2.7 santa fe. I have just returned from a 12,000 mile trip through Canada, Alaska and then back to Colorado. During that trip I was smelling a burning oil smell and after I came back I traced it to the transfer case. I think it is leaking both from where it mates to the drive train and a one inch seam along the transfer case plate.
It has leaked there for some time(and I had been diligent about filling it up), but this extended trip it has has been more bothersome. I called the local Hyundai shop and they want $1100 and won't guarantee a fix. Is there some product I could use on that one inch seam externally to stop the leak (I know that wouldn't seal the circular seam around the drive shaft)? I kept very accurate gas records and averaged 25.6 MPG for the whole 12k trip running from 55 to 65 MPH.

I am beginning to get a rusty colored leak at the interface between the transfer case and transaxle on my 2003 Santa Fe 2.7l 4wd. There wasn't any leak less than a week ago. What would make the transaxle and transfer case start leaking at the same time?

The dang thing leaks from the fill plug, I been reading about using liquid teflon on it.

Resurrecting this 2001 2.7l, I noticed the horrible gas mileage.
I'm thinking o2 sensor, but it doesn't throw a code... Anywhere else I should look? I've changed Crank Position Sensor, Fuel Pressure Regulator, plugs, and brakes.
One note, when the a/c is turned on, I can smell a burning kinda smell. Maybe the clutch on the compressor is going out, causing some parasitic type of power loss? idk. Car seems pretty peppy now that it has a new CPS.

I have a 03 Excursion 6.0 that just developed a transmission leak between the transmission and transfer case. It appears to be the transmission because the transfer case fluid is at the top. I started to notice transmission fluid leaking in my driveway. I have not had any driving issues with the transmission but I am not driving until I correct the problem. If this is the rear transmission seal, how had is it to change this seal? Must I remove the spacer between the transfer case and 5r110 tranny? Any special tools needed?
My temps have stayed at or below 150 if I recall. My fluid is slightly low in the transmission at about 134 operating temperature. The fluid is clean, red and has no burnt odor. My transfer case is topped off. Fluid ran out the fill plug when I removed it.
There is an aluminum square spacer than necks down. It is about 6" long between the transmission output on the excursion and the transfer case. The leak I see is where that spacer meets the transfer case. I see enough for the fluid to leak onto the cross member and to the driveway. I estimate that I have lost less than a 1/2 quart of fluid over a couple weeks.

Ran the AC yesterday for the first time after a long cold winter. Seemed fine for about 15 miles but then I came to a stop and all of the sudden smelled burning plastic/electrical... white smoke started blowing out of the vents. Pulled over, popped the hood. The smoke appeared to be coming from the passenger/rear side of the engine.
Drove it another 15 miles home (had to) but with no AC or even fan on... made it and noticed the smell and smoke but only very little.
This morning I started it up .. got under the hood and clearly can smell it coming from the same area. That is the alternator at the back of the engine passenger side right? Voltages read fine... seems to be charging ok as well.
The only indicator that it is going bad is of course the smell and smoke... I can feel it is getting very hot.. too hot to touch after only a few minutes running. Spun bearings in it maybe? Just thought I'd put that out there before I start tearing it apart.

I was driving around running errands when my AC stopped blowing cool air, a funny kind of "metallic" burning smell was coming from the engine, and there was a slight knocking noise that was apparently coming from the engine and would go faster as I accelerated.
My car is still under warranty so I know stuff will be covered. My question is : what the heck is going on with my Santa Fe? I need to know whether I should call into work or drive it anyways.

Vehicle:
01 Santa Fe LX 2.7 AWD w/112k miles
Symptoms:
- Slow Start (when cranking takes 2 full seconds before it will turn over and you can hear the engine cranking slower, use to turn over right away)
- Very Strong Burning Rubber Smell
History:
Last January it got down to -20 here in Albuquerque and I would have to go to work at that time. About a week later (when it was still getting down to about 0) I was driving home from work when I smelled a slight smell of burning rubber. I thought it was the car in front of me. The next day I had the same thing. It continued for about a month till the temps rose a bit and then went away. I could never find the cause. I then went all spring, summer, and fall without any problems on my Santa Fe.
As the temps begun to drop over the past 6 weeks we started to smell the burning rubber again, at first only when I would start the car till it warmed up. About 2 weeks ago the car started cranking slower and would take longer to turn over and within the past week I can smell the burning rubber smell even when I had the engine at temp. There's not any idiot lights on. The car is running fine except for what was mentioned, gets up to temp and stays there (a little below the middle on the gauge like normal). I pop the hood and looked at the belt, looked good (no cracks). Checked all the fluids and the only thing that's low is the coolant.

After driving, i smelled something horrible burning. When I get home, I get on my creeper and roll under to look for anything suspicious, and I find this. It is not where the drain plug in the pan is, it's in front of that. I checked the temp when I was driving but it never got high. I really need my transmission to not explode on me right now, I have a lot of driving to do.
Here's a gallery where there are some pictures....

2001 F250, 7.3L ... After much diagnosis, I've found that the 4 positive feeds to the transfer case relay base have no power to them. The fuse that feeds them (#17 CJB) is fine and when I jump from the fuse hot side directly to the transfer case motor contacts on the relay base, it shifts fine. As far as I can tell, there is only one wire leading from that fuse so there must be a junction block somewhere that splits it into the 4 wires that feed the relay block. I've looked underneath and found nothing. How the 1 wire gets split into 4? On diagrams this junction point is labeled, but I don't know where to find that.

I have an Oct 2001 2.7 GLS which apart from the odd ABS Tone Wheel and speed sensor issues has been uber reliable and a real pleasure to own (I've had it from new).
We had a problem about a year ago when the wife didn't get the fuel cut-off when filling up and over filled the car resulting in fuel pouring out of the tank vent and down the fuel tank under the car but after a long drive that cleared up and has not happened again. Interestingly we didn't get any engine CEL's or have any codes turn up at all when checked by my mechanic.
Over the past couple of weeks we have noticed a very strong smell of fuel under the car around the fuel tank. I can't see any indication that there is a fuel leak but have noticed when filling up that the smell is very strong and as the car runs the fuel down the smell reduces to almost nothing.
Today I removed the rear seats and the fuel pump access panels to see if there was any seeping around the pump gaskets but couldn't see anything and the top of the tank around the both pumps was a dry as a bone. Using a torch I did however notice that there was a darkening of the fuel tank surface in the centre which I guess is close to the vent valve, part 311990b:
Or maybe is where the fuel vent pipe runs to?

I started noticing a burning oil smell a few weeks ago after driving to and from work. Then I noticed drops of oil on the floor in the garage. I wanted to start a consumption test so I scheduled an appointment at my dealer and asked them to look at the leak.
The invoice says they replaced some screws and a bolt near the turbo and cleaned the area. That was Monday. Today there are a few fresh drops and the burning oil smell is back as I drove to work. I made another appointment for Friday. What this could be.?
I'm at 53k miles and glad it's still covered. Just hope they get to the bottom of it.

I have a Chevy Prizm 1998 and I drive about 250 miles a week. Recently I started going through a quart of oil in 2 weeks. My engine sounds good. I am religious about changing my oil and filter every 3,000 miles and I check my oil every time I fill up my gas tank. There is no blue smoke and no oil spots on the garage. Could it possibly be a small leak that only occurs while I am driving or a am I dreaming?

After driving about 60kms yesterday for the first time and driving pretty cautiously to break the car in i noticed a pretty strong burning plastic like smell in our garage.
This is only my 3rd brand new car and i don't remember the other 2 having this smell..
does hyundai coat their new cars with Cosmoline? or another protective coating that burns off and takes a bit to go away?

I purchased a 98 dodge ram 4x4 v8 with automatic transmission. When I purchased it the guy told me there was an issue with the transfer case. From what he told me he got stuck and the transfer case is the result. I was told there is a fork in the transfer case that is probably bent? Does this sound correct? It is currently in 2wd. Do I have to remove the transfer case to replace the fork? What is it like to remove the transfer case? Drop the tranny?

Looking at another Ex but the owner says the transfer case does not engage. Says it can be locked into 4X4 by crawling under it and engaging it manually by removing a motor [Servo motor ?] Does this mean I would need a new transfer case or just the servo motor ? I know mine did the same thing last winter. It would go into 4X4 and then pop out.

I just replaced the transfer case BW 4405. And I noticed that the 2 sensors (front drive shaft and rear drive shaft) are bad. What is the name of these two sensors? I'm looking for a brand new ones...

We have a 2015 Santa Fe Sport AWD (without turbo). It has about 4,200 miles on it. Recently my wife complained about a burning smell that she hadn't noticed previously.
I drove it and noticed the smell. Pulled into our garage and left the engine running and noticed a minor, but noticeable amount of smoke coming out from the hood on the passenger side. When I opened the hood it appeared the smoke was coming from the lower, back side of the engine.
I later went out and started the car and let it idle for a bit. Didn't notice any burning smell or smoke. Later drove it again and noticed the smell and a little smoke. So it seems like it occurs when the car has been driven rather than simply started and not driven.

My '99 Suburban 350 with the autotrac 4wd is having electrical problems. The transfer case fuse always blows. I thought it may be the transfer case shift motor, so I took it out and tried and the fuse still blew. I tested the pins on the fuse, and sure enough they are shorted together, but only when the car turns on.

I own a 2006 mazdaspeed 6 with 90k+ miles, 2 weeks ago I had a 90k service done at the dealership. On the 14th of May, the 90k service was done (which includes the changing the transfer case fluid/oil). Car was not driven every day, but on the 23rd of May the car made horrible noises on the way home from work. I called a flat bed/tow truck, and have tried to lock in the problem. The sound seems to be coming from the transfer case. The question is could they have done something wrong or was it just the transfer case’s time to go up?
